Ford announces two recalls, 442k vehicles affected in North America

Ford is announcing two recalls for North American that affect a total of 442,300 vehicles and multiple model lines. The larger campaign covers the possibility of electric power steering systems that can fail in the 2011-2013 Ford Flex, Taurus, Lincoln MKS, and MKT; the 2011-2012 Ford Fusion and Lincoln MKZ; and the 2011 Mercury Milan. This recall affects 422,814 vehicles in North America, including 393,622 in the United States, 25,195 in Canada, and 3,997 in Mexico. According to the company, an intermittent electrical connection can cause the power steering to cut out, although manual steering would still work. Ford knows of four minor accidents from this issue, but there are no injuries. Depending on trouble codes from the vehicle, dealers will either upgrade software for the power steering control module or replace the steering gear. The second recall covers 19,486 examples of the 2015 Ford Mustang with the 2.3-liter EcoBoost turbocharged four-cylinder engine with a production date between February 14, 2014, and February 10, 2015 at the Flat Rock Assembly Plant. Specifically, there are 19,095 of these in the US and 391 in Canada. These pony cars can show elevated underbody temperatures, which can lead to degradation of the fuel tank, fuel vapor lines, and parking brake cable seals. There are no reports of accidents, injuries or fires from this, though. To fix things, dealers will install a better-insulated fuel tank shield, add thermal patches around the tank and parking brake cable, and put thermal wraps around the fuel vapor lines. Ford profits soar as problems mount

Ford is doing well. It can't make enough examples of its new Fusion, it can barely make enough of the aging F-150, it's getting good brand rankings, people like its turnaround story, it's selling oodles of product and its quarterly profit numbers end in the word "billion." As other high-flying examples have demonstrated over the past few years, though, big numbers can come with problems that aren't exactly small.
Automotive News has published a good "nutshell" report of Ford's progress and problems. The Dearborn automaker's optimistic "general label rule" determination of gas mileage for the C-Max Hybrid has led to lawsuits, hybrid software updates, a downward revision of C-Max fuel economy and millions in rebates. AN notes the C-Max was the "worst-scoring model in this year's J.D. Power Initial Quality Study," but Ford will probably be happy that it managed not to be mentioned further in the study's results after last year's mediocre showing. Its MyTouch and SYNC systems, the bugbears sabotaging Ford's J.D. Power results, have also led to lawsuits, software updates, more software updates and a center console rethink. On top of that, the 1.6-liter EcoBoost in the 2013 Ford Escape that Ford called a "hero" was soon catching fire for three different reasons. And let's not even get into the troubled launch of the Lincoln MKZ.
The Automotive News piece notes that industry observers have been surprised at Ford's stumbles because everything has been looking so good. Nevertheless, there is still the issue of those billions in profits - the company is doing plenty of things, plural, right. Ford says it is tackling its problems, hiring engineers and instituting new quality control processes as part of its effort to find solutions. The test will be to see if in a year from now we begin the discussion of these issues with "Remember when Ford...", or "Problems continue at The Blue Oval."

Ford reveals new rapid prototyping and low-volume production techniques [w/video]

It's called "F3T," and that stands for Ford Free-form Fabrication Technology. The process that The Blue Oval has developed means being able to sidestep the weeks-long process of tool-and-die making when engineers want to construct a new part, allowing them to fabricate a three-dimensional part from a two-dimensional sheet of metal in just hours.
While F3T is being developed it is limited to "low-volume prototyping or even low-volume niche vehicles," but the next step is to evaluate it for use in Ford's global manufacturing facilities. You can find out more about it in the video and the press release below.
